Can the transfer case be removed without taking out the trans?

They probably drop the front subframe with the steering rack. I certainly couldn't get it out with the tranny in, and it wasn't for lack of trying. This will, of course require one to get an alignment after reinstalling the TC.

You must disconnect all the mounts with the exception of the passenger side mount at the engine. Let the engine/trans drop as low as it can and push it to front of the car. Remove the dust shield where the prop shaft goes in the TC.
You should now be able to remove the TC.

This is easy.
- Jack up front of car an support it on jackstands
- Remove under aerotray (a bumch of phillips head screws and clips)
- Remove lower tie bars (3 14mm bolts on the front, 2 on the rear)
- Remove downpipe (2 14mm bolts on the turbo, 2 14mm bolts connecting to the cat, 2 12mm bolts on the rubber hangers)
- Remove crossmember with front engine mount (1 17mm bolt rear, 2 17mm bolts front, 1 14mm bolt through mount)
- Drain TC and Tranny fluid (24mm plug)
- Remove wheels
- Remove axle nuts (32mm)
- Remove lower ball joint bolt (17mm)
- Disconnect toe rod end (17mm nut)
- Separate lower ball joint and tie rod end from knuckle, for the lower ball joint use lubricant on the pin and a prybar between the knuckle and lower control arm. For the tie rod end, tap the knuckle next to the joint with a hammer until the tie rod becomes loose (DO NOT HIT THE THREADED PART!!!!)
- Swing knuckle up and out of the way, separating axle from hub
- Get under the car and remove axles from TC/Tranny, on the TC side use a hammer next to the boxx on the TC as a leverage point, use a screwdriver to pop the axle out. On the tranny side just use a screwdriver.
- Disconnect driveshaft at second universal, there are 4 12mm bolts holding it together about 24 inchecs back from the TC. MARK THE DRIVESHAFT'S ORIENTATION, this is to make sure you don't put it out of balance when reassembling.
- Remove small dust shiel from tailshaft on TC, just use a small flat screwdriver and a hammer to work it off.
- Remove intermediate shaft from drivers side of car, you will need a slide hammer, chain, and a bolt to bolt into the end of the intermediate shaft.
- disconnect REAR engine mount, it is a 14mm bolt that can be reached from the top of the car if lots of stuff (battery, UICP) are removed, or from the bottom if you use a few extensions.
- unbolt 6 17mm bolts holding TC to tranny, three above, three below
- Place jack under the FRONT engine mount with a block of wood. Jack up the front of the motor, this will give you more room between the back of the engine and the subframe to get the TC out.
- Grab the TC and start separating it from the tranny, it shouldn't take much force, you can use a screwdriver to help, but you sould not ahve to exert any heavy force. If you do have to you probably forgot a bolt.
- Once the TC separates from th tranny, finagle it out, it WILL come out this way, you need to work it a little.
I've done this quite a few times and it works like a charm. No tranny removeing, no extramount removing, no lowering the motor and tranny to get more room.
