Aftermarket diff advice
It seems that I need an aftermarket differential + pinion as the stock diff can't cope with the extra HPs!
This Evo 8 is storkered at 2.4L equipped with an AMS 850 kit, HP is around 750. I need to replace the failed stock diff & pinion (picture) with something that could withstand the extra power.
Any advice would be appreciated

Wavetrac is kind of similar to Quaife... correct? My main concern when installing such diff is that the weaker stock pinion gear might be more prone to fail revolving against the stronger metal of the ring gear of the aftermarket diff. In such case the pinions teeth would chatter damaging the ring gear, I've seen it happen before with an eclipse equiped with a center Quaife, the pinion gear chattered damaging the outer ring gear of the Quafie.
Is there any remedy to this issue? Perhaps an aftermarket pinion gear? Would the lighter weight of a Wavetrac diff reduce the risk of pinion/ring gears failure?

Now, I'm wondering, are their aftermarket, reinforced metal type ring & pinion gear sets that could be installed in a stock transfer case, reducing the risk of the common transfer case failure? or at least a reinforced pinion gear that could safely operate along an aftermarket diff such as Wavetrac or Quaife.

Sounds like you need to talk with some race folks. The chattering you talked about, if i understand correctly from your explaination would have been caused by deflection of the gears under severe load. Soemthing like that would require the nose of the pinion to be supported to keep it from deflecting and the gears from stripping. Either go this route---or change you driving style to lessen the inital load/shock on the diff. There are a lot of 750+ hp evo's being raced-- surely they are all not blowing diffs as you described.
