leaking turbo return line.
The solution to this is really quite simple. I had huge problems getting the return line to seat on my AMS oil pan. When I had a shop change my exhaust manifold, they gave up working on it saying they could not get it to fit. I said fine. Just cut the metal line leaving plenty of tubing (2-3 in) at both ends. Then you go buy some decent oil line and slip it over each end of the original line ends. Two good hose clamps and you are done struggling. There is no real pressure in this line. It will never leak as long as you make sure that it is protected from exhaust heat.

Did you try a brand new factory return line yet? I had one that had developed a hairline crack after too many R&R's.
Incidentally, I think that the washers need to go directly beneath the bolt heads and nowhere else. That is, they can only locate between the bolt head and the outer flat surface of the flange.
