Intercooler design....

I am in search of an intercooler. I have seen companies use 2 different types of end tanks, cast and cad designed welded. What is the real difference in the two and why would a company chose one vs the other? If flo is better on one type wouldn't it make sense that most would use same type to put it on a more level playin feild against competition? I noticed that from what I have seen, AMS and Perrin use cast and others like ETS, ATP use welded end tanks.

I think it depends on what the shop is capable of. Casting is more expensive so you will see that with the bigger companies, just like AMS used to have sheet metal end tanks.

You can design cast so that there are no hard corners on the inside of the end tanks that cause turbulence but cast weighs a lot. Expect the opposite with sheet metal, lighter, but hard interior corners could upset velocity.

In a FI motor, velocity doesn't matter as much as with NA motors. In the end, you won't notice a difference. I would get an idea of the core size that suits your requirements and then figure out who offers what in what size. All of the big players make fantastic intercoolers.

Not all hand fab and cast end tanks are the same, but here are a few examples of our work. We have had other manufacturer intercoolers show up here and you can feel the tube on the inside of the end tank which causes turbulence and a disturbance in air flow.



* Lets say both outside diameters are 2.5", the inside diameter on the cast unit will be around 2.0" where the hand fab unit will be slightly under 2.5"


* Cast Example (Look at the thickness)


* Hand Fab Example (Look at the thickness)


* Hang Fab Internally welded and ported for a smooth transition.



* Weld Quality

Thanks Michael for explaining.... Thinking now gonna get yours. Also since i can get it anodized black for less than others with cast. THis helped my decision greatly.

I have the ETS on my car, and I absolutely love it. Fitment and quality is great, and it is proven to perform. You will have no regrets, and the prices are great.

ETS makes a good core
I have their 3.5 for the X and the welds look great, looks good inside the end tank as well since it's been smoothed out.

I had a buddy weld mine up but UR and AGP are nice options and the cost is very good. PLUS you can get both with 3 inch inlets/outlets I believe. Nice option for some like me with a 2.75 upper and 3 inch lower pipe.
